When you use internal nipples. Is there a correction with spoke calculations? The nipple isn’t sticking through the rim but butted flat against the inside of the rim. I think “maybe” you should add 2-3 mm to the normal spoke length.

What rim are you looking to build. Some rims ERDs are published with the added length needed with internal nipples. I built my own spoke rods to measure as I've found manufacturer's claims to ERD way of many times. If you know the rim I probably know the ERD for it.

Here's where it gets tricky. The ERD I use for Reynolds DV46 rims is 565mm. When calculated, I subtract 1mm from the result for front and drive side spokes if using CX-Rays. I subtract .5mm from the calculation for non drive spokes (less tension).
The problem is that Reynolds 46mm are the rims that screwed me up. When I first built them, I used the ERD they gave me and it was fine. Then I received other rims that when I built them, the spokes were all too short. The ERD must have changed at some point. That was when I built the spoke rods to verify for myself each rim. It is very possible that 565mm will work, but I can't promise it. You can call Reynolds up.
PS my ERD works for Reynolds nipples.

spoke rods as in 2 j-bends threaded in with nipples opposite each other w/ rubber band attached, drawn tight, then measure?

I see how they got 565. across rim, 540. rime thickness. 4mm spoke nipple threads are 8mm long inside normal dt spoke nipples. Each side is 12mm x2 plus across rim 540 = 564 mm. things you learn.I think th biggest thing is the nipple is mounted flush with the rim not going through it. So you have to make a virtual ERD.

They can be tensioned up to 160kgf but there is no need to tension them higher then 120.

That works, but I need more accuracy, repeatability and ease. I took two Wheelsmith blanks that are 310mm. I cut the bends off and threaded them. I threaded the internal nipples on the end only a couple of turns to keeop them as long as possible and red locktited them there (that's a verb, right?) A little trial and error to figure out what to subtract the overlap from (it's not just the sum of both lengths). For my rods, I subtract the overlap of the rods from 627mm for example.
Works for me and I get repeatable accuracy. I measure every rim I build and if you do enough wheels, you should. ERD measurements can be all over the place and considering the cost of CX-Rays, you don't want to make an expensive mistake.
